    • The invention provides systems, methods, and articles useful in the production of foams, and, in particular microcellular foams. The systems include a restriction element that reduces the backflow of polymer melt in an extruder while polymeric material is injected into a mold or ejected from a die. The restriction element is positioned upstream of a blowing agent injection port to maintain the solution of polymer and blowing agent in the extruder above a minimum pressure throughout an injection or ejection cycle, and preferably above the critical pressure required for the maintenance of a single-phase solution of polymer and blowing agent. The systems can be used in injection molding, blow molding, or in any other processing techniques that include injection or ejection cycles. In some embodiments, the systems utilize reciprocating screws for injection or ejection. In other embodiments, the systems include an accumulator connected to an outlet of the extruder, in which a plunger moves to inject polymeric material into a mold or eject polymeric material from a die.

    • The invention is in the field of three-dimensional hollow novelty items and their manufacture, particularly items such as artificial pumpkins that the consumer desires to carve or alter after purchase. Disclosed is a carvable novelty article, such as an artificial Halloween pumpkin, comprising a polyurethane shell substantially surrounding an interior volume and having a thin coating, such as an acrylic elastomer, on the exterior surface of the shell. The carvable article can be formed by an inventive process in which polyurethane foam material, such as material having a nominal density of about 2.5-3.0 pounds per cubic foot, is sprayed from a nozzle rotating with respect to the inside of a mold. After the polyurethane foam article and the mold are separated, the article is coated with an elastomeric coating, such as an acrylic material that is applied as a liquid. Thus, the inventive articles, including those made in accordance with the inventive process, can be used as three-dimensional hollow novelty items of a variety of shapes. In addition, the inventive articles, such as Halloween pumpkins, are carvable, reusable, and can be used with a light source.

    • A method and apparatus is provided for forming a cushion from foam plastic material by first depositing separate masses of foam material, each having a predetermined configuration, onto a moving transfer surface at a depositing station. While the masses of material are being transferred to a forming station, they rise to a tack-free state and reach substantially full expansion during a predetermined time period which is less than the time which it takes the foam material to set. Then, before the foam material does set, each mass of foam material is individually shaped at the forming station into a predetermined configuration by employing force-applying elements to press each of the masses of foam material into the predetermined configuration while on the transfer surface. Once the mass of foam material has been shaped and set, the force-applying elements are released. The cushions are being formed continuously, since while a first mass of material is being deposited at the depositing station, a second mass is on its way to the forming station, and a third previously-deposited mass of material is being shaped at the forming station.
