    • This invention is particularly concerned with the manufacture of car bodies - particularly what is called the ''Body-in-white'' (BIW), the as - welded body without the doors, engine, transmission, etc., and major sub-assemblies thereof. While particularly oriented to this problem, the invention is also usable for assembly of other ''3-D'' structures, such as planes, ships, trucks, buildings, telephones, and the like. Some applications even exist in space, for manned and unmanned operation. The manufacture of car bodies is a complex process, and the tooling required to make the various component pieces and assemble them into a dimensionally correct, aesthetic shape consumes a great deal of money and time. Current trends in the industry are to ever shorten the time involved and to lower cost. This invention assists this goal. An important and preferred element of the invention is the use of optically visible datums (in UV, visible, and IR wavelengths) on a tool or on the part which are either functional (that is used for assembly or other purposes, such as a hole) or simply for the purpose of optically guided positioning, either manually or automatically. These datums, typically holes, painted, engraved, or retroreflective targets, either by themselves, or in combination with other features of the part such as surfaces or edges, are observed by optical sensor/camera systems in and/or surrounding the work area. One or more positioning means either automatic, semi-auto, or manual, are guided by the signals from the cameras to cause the requisite portion of a tool, or the parts themselves to be positioned in the proper location.

    • The invention is addressed to the assembly of automobiles and aircraft done with reconfigurable modular and "intelligent" tooling fixtures. Much of the capability of the system is brought by optical or other non-contact sensing means (900, 901) incorporated with the tools to provide information on part location, tooling detail location, and automation which is used in the performance of the work. A preferred version of the invention uses 3-dimensional stereo and/or other electro-optical ranging and feature location sensors (900, 901) to perform measurements of the location of critical features of assembly tools and parts including detecting abnormal features such as missing holes or welds. The computer system (80) associated with the sensors (900, 901) generates a database of part conditions before, during and after a working or assembly function. The database is used to continuously improve the process and feed data to related processes.

    • Electro-optical sensing of form type and other defects on surfaces such as sheet metal or plastic panels. Method and apparatus are disclosed for detection and quantification of defects such as dents, creases, low spots, flat spots, etc. which are a result of the manufacturing, material handling and assembly process. In one embodiment (Fig. 3) the sensing apparatus includes a laser (201) for illuminating an area (220) of the surface to be inspected. A retroreflective member (203) is positioned relative to the surface so that light reflected from the surface area (220) is retroreflected back to the surface to be re-reflected therefrom. A lens (210) images the returning light via a beam splitter (213) onto a detector (215).
