摘要： An electric motor has a rotor and a stator. The rotor or the stator has arced permanent magnets that have essentially the same inner radius (IR) and outer radius (OR). In an aspect, the stator has a stator housing having a plurality of poles. Each pole includes a plurality of flat magnets affixed to an inner surface of the stator housing. In an aspect, flats on the outside of the stator housing key the stator assembly in a power tool housing. In an aspect, flat magnets are pre-magnetized, pre-assembled with alternating magnetic polarities, inserted into a stator housing, and remagnetized to a final, desired magnetic polarity configuration. In an aspect, pre-magnetized magnets and unmagnetized magnets are pre-assembled with unmagnetized magnets between magnetized magnets, the pre-assembled magnets inserted into a stator housing, and the unmagnetized magnets magnetized to a final, desired magnetic polarity configuration. In an aspect, pre-magnetized magnets are inserted between anchors inwardly extending from an inner surface of a stator housing with the anchors retaining each magnet placed in the stator housing between anchors from being angularly displaced by subsequently inserted magnets. In an aspect, pre-magnetized magnets are inserted in recesses in an inner surface of a stator housing with the recesses retaining each magnet placed in the stator housing between anchors from being angularly displaced by subsequently inserted magnets. In an aspect, each pole has at least three magnets, at least one of the magnets being thinner than the other magnets. In an aspect, the outer most magnets are made of magnetic material that is more resistant to demagnetization than at least one of the other magnets. The field coils are placed over necks of the pole path pieces and the return path pieces are affixed to the pole pieces. An armature having an outside diameter of at least 0.625 the outside diameter of the stator is placed in the stator. In an aspect, the field coils are formed so that they extend beyond pole tips of the pole pieces.

摘要： Magnet wires wound in slots in a lamination stack of a dynamoelectric machine are encapsulated, in whole or in par, with plastic. The plastic may be thermally conductive and have features molded therein that enhance heat transfer. The plastic may stiffen the armature and increase its critical speed. Characteristics of the plastic, its geometry and its distribution may be varied to adjust spinning inertia and resonant frequency of the armature. The magnet wires may be compressed into the slots, by application of iso-static pressure or by the pressure of the plastic being molded around them. Larger magnet wire can then be used which increases the power of the electric motor using the armature having the larger magnet wire. A two or three plate mold may be used to mold the plastic around the armature. Balancing features can be molded in place. The plastic can have a base polymer that is a blend of two or more polymers and various thermally conductive fillings.

The motor includes an armature shaft (42) which is staked to retain laminates (46) as well as a retainer on the shaft. Also, a pinion gear (60) with a shoulder (78) which limits movement of the shaft in the motor. A fan (108) is on the motor armature (44) which is secured by an adhesive which changes color during assembly. The motor also includes a demagnetization member which increases resistance to demagnetization due to elevated temperature, as well as armature reaction field.

摘要： A field case housing has a substantially cylindrical wall segment, an end segment and a flange all having a substantially constant wall thickness. The flange has reinforcing ribs connected to the wall segment and aperture reinforcing bosses. The end segment, the wall segment and the flange are formed as a single, integral part adapted to reduce warping of the housing during molding. A cylindrical guide member is located in the field case housing and a conical guide member is located in the fan baffle. The cylindrical guide member is adapted to insure a screw passing through the cylindrical guide member is guided to a point within the conical guide member. The fan baffle has a transverse wall with an aperture and guide walls extending adjacent the aperture. The guide walls are adapted to guide an armature past the magnets without contacting and damaging them.

There are several variations of the embodiments of the invention. 摘要： A power tool includes a brushless DC motor having a stator assembly and a rotor assembly at least a portion of which is arranged pivotably inside the stator assembly. The rotor assembly includes a rotor lamination stack housing a permanent magnets and a rotor fixedly housed inside a center portion of the lamination stack to pivot therewith. A fan may be fixedly attached to the rotor and arranged adjacent the stator assembly. The fan includes a back plate and blades longitudinally projecting from a periphery of the back plate towards the stator assembly, where a middle portion of the back plate is contoured away from an end cap of the motor to accommodate a projecting portion of the end cap. The permanent magnets may extend beyond the longitudinal length of the rotor lamination stack towards a magnet sensor to facilitate sensing of the permanent magnet via the magnet sensor.
