摘要： Engine blocks and methods of forming the same are disclosed. The engine block may comprise a body including at least one cylindrical engine bore wall having a longitudinal axis and including a coating extending along the longitudinal axis and having a coating thickness. The coating may have a middle region and first and second end regions, and a plurality of pores may be dispersed within the coating thickness. The middle region may have a different average porosity than one or both of the end regions. The method may include spraying a first porosity coating in a middle longitudinal region of the bore and spraying a second porosity coating in one or more end regions of the bore. The first porosity may be greater than the second porosity and the first and second porosities may be formed during the spraying steps. The pores may act wells for lubricant.

The method of forming a film layer comprises forming a plurality of sub-film layers of a same material overlapped with each other on a substrate by multiple steps to constitute the film layer, wherein each time a sub-film layer is formed, the newly-formed sub-film layer is cleaned immediately. The substrate comprises a film layer formed by the above method.

摘要： A high-purity porous metal coating is formed over a substrate by thermal spraying a metal coating material over the desired portion of the substrate in an atmospheric air environment. The metal coating material may react with the atmosphere to cause impurities in the applied coating. The impurity-rich portion of the applied coating is subsequently removed to form the high-purity porous metal coating. Process steps are included that cause the impurity-rich portion of the applied coating to be a surface portion that is removable to arrive at the high-purity coating. A protective shroud may be used to limit the amount of impurity imparted to the applied coating and/or a getter material may be employed to continually bring impurities toward the surface of the coated substrate during coating.

According to the processes, an outer coating is provided on the outer surface of the component. An inner coating is provided on an inner surface within the hole, wherein the inner coating within the hole takes place using a coating nozzle at a different angle to the coating of the outer surface around the hole, if the spray angles for the outer coating and inner coating relate to the outer surface.

摘要： An apparatus and method for thermal spraying a metal coating on a substrate is accomplished with a modified pulsejet and optionally an ejector to assist in preventing oxidation. Metal such as Aluminum or Magnesium may be used. A pulsejet is first initiated by applying fuel, air, and a spark. Metal is inserted continuously in a high volume of metal into a combustion chamber of the pulsejet. The combustion is thereafter controlled resonantly at high frequency and the metal is heated to a molten state. The metal is then transported from the combustion chamber into a tailpipe of said pulsejet and is expelled therefrom at high velocity and deposited on a target substrate.

摘要： A process for the thermal deposition coating of a workpiece is provided that comprises the steps of: thermally depositing a coating on a metallic surface of a workpiece from a deposition head wherein at least one condition selected from the group of: coating deposition rate onto said surface, relative motion between the surface and said deposition head, and cryogenic coolant application rate onto said workpiece is controllable; substantially simultaneously measuring temperatures at a plurality of locations over the metallic surface of the workpiece; determining an average temperature of the temperatures measured in step (b); comparing the average temperature to a preselected minimum temperature and a preselected maximum temperature for the workpiece; and adjusting at least one of the controllable conditions if said average temperature is not between the preselected minimum temperature and the preselected maximum temperature for the workpiece.

摘要： A method and apparatus are described for very low pressure high powered magnetron sputtering of a coating onto a substrate. By the method of this invention, both substrate and coating target material are placed into an evacuable chamber, and the chamber pumped to vacuum. Thereafter a series of high impulse voltage pulses are applied to the target. Nearly simultaneously with each pulse, in one embodiment, a small cathodic arc source of the same material as the target is pulsed, triggering a plasma plume proximate to the surface of the target to thereby initiate the magnetron sputtering process. In another embodiment the plasma plume is generated using a pulsed laser aimed to strike an ablation target material positioned near the magnetron target surface.
