    • A hydraulically-actuated fuel injector includes an injector body having a nozzle chamber that opens to a nozzle outlet and a plunger bore, and further has a prime spill port and an idle stability port that open to the plunger bore. A hydraulic means for pressurizing fuel in the nozzle chamber includes a plunger mounted to reciprocate in the plunger bore between a retracted position and an advanced position. A portion of the plunger bore and plunger define a fuel pressurization chamber. A needle valve member is mounted to reciprocate in the nozzle chamber between an open position in which the nozzle outlet is open and a closed position in which the nozzle outlet is closed. A portion of the plunger blocks the prime spill port when the plunger is in its retracted position. A different portion of the plunger blocks the idle stability port when the plunger is in its retracted position. The prime spill port opens to the fuel pressurization chamber over part of the plunger stroke between its retracted position and its advanced position. The idle stability port opens to the fuel pressurization chamber over a different part of the plunger stroke between its retracted position and its advanced position. The prime spill port has a relatively unrestricted flow area, whereas the idle stability port has a relatively restricted flow area about equal to that of the nozzle outlet.

    • A hydraulically actuated fuel injector comprises a valve body and a stepped valve member. The valve body has a wide bore portion and a narrow bore portion. The stepped valve member has a wide member section and a narrow member section. The wide member section is slidably disposed in the wide bore portion and defines a first diametrical clearance therebetween. The narrow member section and the wide bore portion define a damping chamber therebetween that is wider than the first diametrical clearance. The stepped valve member is slidable between a first position at which the damping chamber is substantially fluidly open to a low pressure hydraulic fluid reservoir, and a second position at which a fractional portion of the narrow member section is slidably disposed within a portion of the narrow bore portion defining a second diametrical clearance therebetween that is less wide than the damping chamber and substantially restricts fluid communication between the damping chamber and the reservoir.

    • A control valve, preferably for use in a fuel injector, includes a valve body that defines a first passage and a second passage. A solenoid is attached to the valve body and has an armature. A multi piece valve member is attached to the armature and is positioned in the valve body. The multi piece valve member is moveable between a first position in which the first passage is open to the second passage, and a second position in which the first passage is closed to the second passage. The multi piece valve member includes a second valve member piece moveable with respect to a first valve member piece between a contact position in which a portion of the second valve member piece is in contact with the first valve member piece, and a separated position in which the portion is a distance away from the first valve member piece. A damping spring is compressed between the second valve member piece and the first valve member piece when the second valve member piece is in its separated position. The damping spring serves to absorb energy that might otherwise reveal itself as bouncing behavior when the valve member comes in contact with one of its stops.

    • Reducing leakage within fuel injectors is one way in which the efficiency of the overall fuel injection system can be improved. In most fuel injectors that include a direct control needle valve, the needle valve member is still biased toward a closed position by a spring that is located in a spring chamber connected to a low pressure vent. In many instances, the needle valve member is guided in a tight clearance region adjacent the spring chamber. Since the internal plumbing of the fuel injector is connected to a high pressure rail during and between injection events, static leakage across the guide region of the needle valve member can reduce efficiency. Static leakage is reduced in the present invention by connecting the spring chamber to the common rail instead of to a low pressure vent. Such a fuel injector could find potential application in any directly controlled fuel injection system, but is particularly applicable in common rail systems in which the fuel injector remains fully pressurized between injection events.
