    • A vacuum (15) as applied to a porous contoured mold (18) for drawing an impervious adhesive film (16) against a cloth fabric layer (14) to conform the cloth fabric layer (14) to the contours of the mold surface. A matching cellular foam cushion pad (12) is placed in mating engagement with the adhesive film (16) as it is held to the contour of the mold surface by the vacuum. The foam pad (12) is compressed against the mold (18) by a perforated platen (36) and held in place as the vacuum is discontinued. Steam is then supplied through the porous mold (12) to heat and diffuse the adhesive film (16) into the adjacent fabric layer (14) and cellular foam pad (12) for adhesively securing the two together. A partial vacuum is then applied for removing moisture by drawing air through the perforations (44) of the platen (36), the foam pad (12), fabric layer (14) and porous mold (18). This ambient air also cools and cures the diffused adhesive between the fabric (14) and the foam (12).

    • Herein disclosed is a method of producing a headrest comprising preparing a lower mold formed with a rectangular gutter-like cavity leaving a central land, extending a thermoplastic film over the shaped work face of the lower mold, and softening the plastic film by heating it. The method further includes placing an upper mold with a counter-shaped face onto the work face of the lower mold to provide a molded article of the thermoplastic film, applying the inner surface of the molded article with adhesive, putting a pad of shock-absorbing material into the molded article, and pressing the pad against the molded article to assure bonding therebetween. The method further comprises cutting the molded article at the portions other than the portions which substantially cover the pad, thereby to provide freely movable fragments of the film, and folding back the fragments of the film to cover the remaining portions of the pad, thereby to provide one pad unit. In addition, the method comprises preparing another pad unit by carrying out the preceding steps, putting the two pad units together in face-to-face relationship with a cored member installed between them, and thrusting welts between the mutually facing faces of the assembled first and second pads.

    • The production, by either a batch process or a continuous process, of vehicle seat trim pads or like articles of cured polymer no-gel latex foam and having convex or crowned surfaces free of congealed polymer skin, is disclosed. In the process, a backing fabric is first laid on a pervious supporting surface. A no-gel latex foam is then deposited on the fabric, and an open-bottom open-top grid of a height not greater than that of the deposited mass of latex foam is placed into the latter, excess latex foam above the top plane of the grid being scraped off to impart to each pocket or island of foam a smooth and level top surface. The entire assembly is then subjected to dry heat to effect both a rapid dehydration and a curing of the latex foam. During the initial stage of this operation, the no-gel latex foam expands somewhat so that the top surface of each island thereof becomes crowned without having to be disposed in contact with a mold surface of appropriate contours. The grid is removed after curing has been completed, leaving a plurality of in situ formed channels separating the base-connected islands. An upholstery covering is then applied to the top surface of the finished pad in closely conforming relation to the crown surfaced islands, being secured to the pad by stitching through the bottoms of the channels. This abstract is not to be taken either as a complete exposition or as a limitation of the present invention, however, the full nature and extent of the invention being discernible only by reference to and from the entire disclosure.
