    • A sawing bead for use in a sawing cord is described and claimed. Sawing cords are used for cutting hard and brittle materials. The sawing bead comprises a tubular metallic sleeve on which an abrasive layer is deposited. The abrasive layer comprises a metal matrix material in which abrasive particles are held. Special about the bead is that the metal matrix material shows a dentritic structure in a metallographic cross section which is a result of the way it has been produced namely by laser cladding. The abrasive layer adheres very well to the sleeve as a metallurgical bonding layer is present between the abrasive layer and the sleeve. Abrasive particles are present down to this bonding layer thereby improving the useful life of the bead as no brazing layer is present between abrasive layer and sleeve as in prior-art beads. In the metal matrix material active metals are present that enhance the wetting and adhesion of the abrasive particles. Single bead cutting tests show at least as good a performance of the inventive beads when compared to existing beads.

    • A sawing rope (270) with abrasive elements (506) fixed on a steel rope (502) with a polymer jacket (504) is described and claimed. The abrasive elements (506) are made of a metallic sleeve on which an abrasive layer is deposited by means of electrolytic deposition, by means of sintering or by means of cladding for example laser cladding. Characteristic about this sawing rope (270) in view of the prior known sawing ropes is that each sleeve shows a connection or closure. Such a connection makes it possible to attach abrasive elements (506) on the rope without having to thread them on the rope (270) as is needed when making prior-art sawing ropes. The inventive sawing rope (270) can therefore be made in long lengths in a very efficient way.

    • A method is described for producing a sawing bead for use in a sawing cord. Sawing cords are used for cutting hard and brittle materials. In the method, laser cladding is used to form an abrasive layer on a small metallic tube (204) or sleeve. The abrasive layer (220) comprises a metal matrix material in which abrasive particles such as diamond, cubic boron nitride or other hard cutting materials are embedded. The metal matrix material preferably comprises an active metal that improves wetting and adhesion of the abrasive particles. Although the abrasive particles are relative large -with a particle size in excess of 100 μm -they are evenly distributed throughout the abrasive layer. This is achieved by letting the tube (204) rotate relative to the laser cladding system possibly in combination with a relative axial movement so that the cladding track loops on itself thereby forming an abrasive layer (220). Additionally the method allows to shape the sawing bead for improved geometrical tolerances and centricity. Production times are less than ten seconds per bead and the method is easily automated.

    • Saw cords used for sawing natural or manmade stony materials are made of saw beads threaded on a steel cord (52,522,522'), wherein the saw beads are separated by polymer spacers. The saw beads comprise a metal sleeve (204, 304) of which the outer surface is covered with an abrasive layer. The inventors observed that saw cords returning from the field frequently failed due to saw beads that begin to rotate during use thereby eroding away the polymer between the steel cord and the inner of the saw bead. Eventually, the polymer is worn away and the outer steel filaments of the steel cord are ground away due to the interaction with saw dust and water. The inventors provide the inner surface of the sleeve with two sets (214) of parallel grooves in a first (206, 306) and second (208,308) axial part of the sleeve. The two sets of parallel grooves differ in at least one of the groove angle (α,β), the groove offset (Δ) or the groove spacing (1l, D2), thereby preventing axial movement of the sleeve and blocking the rotation of the saw bead.

    • In a sawing cord the three constituting elements of steel cord, sawing bead and sleeve polymer in between the beads must work optimally together. In order to improve the injection moulding quality the inventors disclose an injection mould wherein the injection channels inject polymer from opposite sides of the steel cord into the injection cavity. The injection mould comprises two half moulds that form the injection cavity when closed. Different preferred embodiments are described inclusive the use of channels having a tree structure, preferably a binary channel tree, preferably a balanced binary tree and most preferred a balanced binary tree with equal length pathways from feed channel to each injection channel. The use of heated channels is disclosed and the rules for balancing between the number of heated versus non-heated channels are explained. Furthermore the method to use such mould and the product resulting from the use of the mould are claimed.

    • Metal sleeves are used as carriers for the abrasive layer of sawing beads. Such sawing beads are threaded on a steel cord and are separated by a polymer thus forming a sawing cord for sawing of hard and brittle materials such as stone or concrete. These metal sleeves have a large influence on the overall performance as well as on the cost of the sawing cord. The inventors propose the method of metal injection moulding to make the metal sleeves in large quantities with an optimised geometry which is not possible with the current methods for making the metal sleeves. Over and above the inventive sleeves are particularly well suited for application of the abrasive layer by means of laser cladding. Beads made by laser cladding on the inventive metal sleeves as well as sawing cords comprising such beads are therefore part of the invention.
