    • The present invention provides an expandable tubular having improved polished bore receptacle protection. The present invention further provides methods for completing a wellbore through the use of an expandable string of casing having improved polished bore receptacle protection. In one aspect, the invention includes a liner member (200) having an expandable section (225), and a polished bore receptacle (25) positioned below the expandable section. The expandable section is run into a wellbore (205), and is positioned to overlap with the bottom portion of a string of casing (210) already set within the wellbore. The expandable section is then expanded into frictional engagement with the surrounding casing. The expandable section optionally includes at least one sealing member (260) and at least one slip member (270) on the outer surface. In one aspect, a transition section (275) is provided between the expandable section and the polished bore receptacle. The transition section defines a sloped inner diameter which provides further protection for the sealing surfaces of the polished bore receptacle as tools, fluid, and tubulars are transited downhole through the polished bore receptacle.

    • The present invention provides a liner hanger and a method of hanging a liner in a wellborn. In one aspect, a process for setting a liner in a wellbore is provided in which a tubular (300) having a slip (340) formed on an outer diameter of the tubular at a first location (335) and a preformed bypass (330) for circulating a fluid disposed at a second location is set and expanded into substantial contact with an inner diameter of the wellbore, a casing, or another liner. In another aspect, a process for setting, a liner in a wellbore is provided in which a tubular having a slip formed on an outer diameter of the tubular at a first location is placed in the wellbore, a bypass for circulating a fluid is formed downhole, the liner is set and expanded into substantial contact with an inner diameter of the wellbore, a casing, or another liner. In yet another aspect, a process for creating, a liner top seal is provided in which the liner is set by expanding a protrusion in an upper end of a tubular into substantial contact with an inner diameter of the wellbore, and the upper end of the tubular is then reformed and expanded into substantial contact with the inner diameter of the wellbore.

    • Embodiments of the present invention relates to hydraulically actuated tools, which may be used to actuate a liner hanger assembly. In one embodiment, the present invention provides a hydraulic setting tool (113) for use in wellbore operations. The setting tool includes a first tubular member (130) and a second tubular member (120) disposed around the outer diameter of the first tubular member. A piston (110) is mechanically attached to an upper portion of the second tubular member and adapted to move axially in relation to the first tubular member. The piston acts to transmit a force to the second tubular member. A slip assembly (162) is operatively connected to the second tubular member and the second tubular member transmits the force to the slip assembly thereby actuating the slip assembly.

    • The present invention provides methods and apparatus for reducing friction and preventing galling between surfaces in a wellbore. In one aspect of the invention, mating threads are coated with fullerene to reduce galling of the threads during make up and break down. In another aspect, a fullerene is used between surfaces of an expansion tool and a tubular to be expanded in order to reduce friction and prevent galling therebetween. Preferably, the fullerene is a spherically shaped carbon 60 molecule otherwise known as buckyball or C 60 . The fullerene coating provides an intermediate surface between two metal surfaces, thereby preventing galling between the two surfaces. In another aspect of the invention, the fullerene is placed between the roller of an expander tool and the surface of the tubular to be expanded in order to reduce friction and galling.

    • The present invention provides an apparatus and method for expanding a first tubular (120) against a second tubular (110). In one aspect, an expander tool (300) includes a mandrel coupled to a spline assembly (330, 430) such that an annular space is formed between the same. Seals are placed between the mandrel and the spline assembly to retain a fluid in the annular space. In operation, the mandrel (310) is rotated, which, in turn, rotates the expander members (350). Rotation of the mandrel also causes the spline assembly (430, 330) to extend axially, thereby pulling a first seal (360) closer to a second seal (355). As a result, the pressure in the annular space (340) rises due to the compression of the fluid in the annular space. The rise in pressure extends the expander members into contact with the first tubular and expands the first tubular against the second tubular.
