    • A railcar coupler may include a coupler head comprising a shank (106) and a head portion (102), the head portion defining a cavity (104) for receiving a knuckle (108), a thrower (110), and a lock (112). The cavity can include a top pulling lug (130a), a bottom pulling lug (130b), and a thrower retaining lug (140). The top pulling lug can be configured to engage an upper knuckle pulling lug (109a), and the bottom pulling lug being can be configured to engage a lower knuckle pulling lug (109b). During operation of the railcar coupler, the ratio of the stress between the top pulling lug and the bottom pulling lug can be configured to be better balanced to help extend the life of the railcar coupler assembly.

    • A method for casting at least one thrower for a railcar coupler includes creating a mold box that is vertically parted in halves, each half defining a side of at least one thrower cavity and that includes at least a portion of a sprue at a location above the at least one thrower cavity, the at least one thrower cavity also being oriented vertically; pouring molten metal into the mold box through the sprue and into the at least one thrower cavity while the mold is oriented vertically; and shaking out the mold box to release the at least one thrower after the at least one thrower has cooled. Creating the mold box may be executed through a cold shell process. The halves of the mold box may include reflective images of the sides of two thrower cavities and an ingate connected between the sprue and one of the two thrower cavities, such that the molten metal passes through each of the ingates into respective hubs of the two thrower cavities, to cast the two throwers simultaneously.

    • A method for manufacturing a railcar coupler knuckle (16) includes providing cope and drag mold portions (210, 250) having internal walls defining at least in part perimeter boundaries of a knuckle mold cavity; positioning a first internal core within either the cope mold (210) or the drag mold (250) portions, the first internal core configured to define a kidney cavity (12) and a pivot pin hub (10) as a single void within the knuckle; positioning a second internal core within either the cope mold portion (210) and the drag mold portion (250), the second internal core configured to define a finger cavity (14); closing the cope and drag mold portions (210, 250) with the two internal cores therebetween; and at least partially filling the mold cavity with a molten alloy, the molten alloy solidifying after filling to form the knuckle, wherein the first internal core defines the kidney cavity (12) and the pivot pin hub (10) of the coupler knuckle, and wherein the second internal core defines the finger cavity (14) of the knuckle.
