    • An improved method and apparatus using edge shaping and traction rolls is disclosed for shaping and forming plastic foams as a foamable extrudate is extruded through an arcuate orifice of an extrusion die. Immediately adjacent and downstream of the die orifice are opposed sets of curved rolls, each having substantially the same center of curvature as the die orifice and being positioned, respectively, on opposite sides of the extrudate pass line. Moreover, two pairs of traction shaping rolls downstream of the curved rolls engage edge portions of the extrudate further to assist in shaping the same especially in connection with the shaping and forming of relatively wide bodies of plastic foam material. Several parameters of the traction rolls may be adjusted to selected values affecting the force and direction applied by such rolls to the extrudate. Parameters such as compression force, slippage, angle of attack, and/or surface area of the extrudate over which such forces may be applied, may be remotely adjusted.

    • A process for preparing an extruded thermoplastic resin elongate foam body comprising an alkenyl-substituted aromatic resin characterized as having a density of between about 0.9 to about 3.5 pounds per cubic foot is described. The process comprises the steps of (A) heat plastifying the thermoplastic resin; (B) adding at least one fluid blowing agent comprising at least one of 1-chloro-1,1-difluoroethane, 1,1,1,2-tetrafluoroethane and 2-chloro-1,1,1,2-tetrafluoroethane; (C) uniformly mixing the blowing agent in the resin under a pressure sufficient to prevent blowing of the resin thereby forming a blowable resin mixture; (D) extruding the mixture into a region of reduced pressure which is less than atmospheric pressure wherein the blowable resin mixture expands into a foam body; and (E) cooling the foam body. In one embodiment, the region of less than atmospheric pressure is formed by an elongated chamber with the blowable resin mixture passing through a die at one end of such chamber and such foam body passing through a pool of water at the opposite end of the chamber. The process results in the formation of extruded expanded thermoplastic resins such as polystyrene resins characterized as having relatively small average cell sizes such as from about 0.2 to about 0.5 mm., improved and higher compressive strengths, and higher cell volumes.

    • A foam extrusion die and monitoring apparatus, including a pair of adjustable die lip members having opposed, rigid die lips defining therebetween an elongated arcuate die orifice, is characterized by position sensors located along the arc of the die lips to monitor the die opening at such locations. The position sensors include sensing styli mounted for movement with the lip members at respective sensing locations such as at the arc ends and arc centers of the die lips, and provision is made for connecting the sensing styli as by precision push-pull, flexible cables to respective linear variable displacement transformers which provide electrical output signals representative of sensed positions to remotely located monitoring circuitry. The apparatus has particular application in a vacuum extrusion line wherein the extrusion die is located inside a vacuum chamber and thus is inaccessible during extrusion. In such application, the apparatus provides immediate read-out of die lip position data outside of the vacuum chamber for use in accurately obtaining and maintaining desired die orifice size and shape.

    • An apparatus adapted to be positioned downstream of a foam extrusion die in an environmental control or vacuum chamber for remote monitoring of the thickness and profile of foam boards, planks and like extrudates soon after the extrudate exits the die and takes its final shape, is characterized by opposed, relatively narrow shoes on opposite sides of the extrudate path and respective carriages therefor which together are movable transversely with respect to the extrudate path by respective worms and translating nuts and a common worm drive. One shoe is operative to support the bottom surface of the extrudate in a predetermined position while the other shoe rides on the extrudate and is position monitored by a transducer operative then to provide an output signal representative of the spacing between the shoes, and thus the thickness of the extrudate passing between the shoes, to remote monitoring circuitry located outside of the vacuum chamber. Through operation of the common worm drive, extrudate thickness is measured at points along the width of the extrudate for overall thickness and profile monitoring. Quick and responsive die adjustments then are made in response to immediate readout of product thickness and profile data thereby to minimize off-specification or scrap product. Provision also is made for pivoting one of the shoes and respective carriage clear of the extrudate path such as in the case of a jam-up.

    • A foam extrusion die assembly includes a die body and a pair of spaced cantilevered lip members having opposed lips defining an elongated, arcuate die orifice through which extrudate moves both laterally and axially outwardly relative to the lip members. Each lip member further has an axially extending flexible leg and a foot at the end of the leg opposite the lip. Each foot is adjustably and sealingly clamped to the die body by a retainer bar whereas each leg is free to flex to pivot the lips with respect to each other. Adjustment screws journaled in the die body vary the spacing between the feet of the lip members and pivot the lips about the flexible legs to produce a desired die orifice size and shape.

    • A foam extrusion apparatus and method in which extrudate is extruded into a sealed chamber which may be subjected to pressure variation such as a vacuum with the controlled shaping of the plastic being obtained by power driven rolls within the chamber downstream of the die. Because of the harsh environmental conditions within the chamber it is desirable that the shaping or forming rolls be driven by an externally powered source which will therefore be not subject to the pressure, vacuum, or other deliterious conditions found within the chamber. Moreover, because of the external position of the drive with regard to the chamber, the entire system need not then be shut down in order to open the chamber and make the required adjustments or repairs. The chamber is preferably the upper end of a barometric leg into which the extrudate passes. The upper end of the chamber is closed by one or more bulkheads which are movable toward and away from the upper end of the chamber. The present invention utilizes DC drive motors on the exterior of the bulkheads and of course the chamber to drive the shaping rolls which are downstream of the die. With this arrangement, both torque and speed may be closely controlled and of course the chamber does not require to be opened to make adjustments, replacements or repairs to the power system.

    • An apparatus is provided for forming, shaping and surface finishing a foam extrudate as it expands and passes from an extrusion die to obtain, in particular, foam or cellular bodies having a substantial thickness in relation to their width. The apparatus comprises opposed extrudate shaping members located on opposite sides of the die orifice of the extrusion die and extending immediately downstream therefrom. The upstream end of each shaping member is hingedly supported adjacent and preferably slightly upstream from the die orifice, and the hinged supports at the upstream ends of the shaping members are uniformly adjustable towards and away from the central transversely extending plane of the extrusion die. The downstream end of each shaping member is hinged to a respective conveyor or surface finishing member of a conveyor or surface finishing assembly. The conveyor or surface finishing members each include a moving belt backed by relatively large area plates, and together form therebetween a downstream continuation of the passageway formed between the shaping members. One of the conveyors is air balanced or floated at its upstream and downstream ends by piston-cylinder assemblies and urged against the extrudate at controlled pressure. The other conveyor is adjustably yet fixedly secured at its upstream and downstream ends.
