    • A foam extrusion apparatus and method in which extrudate is extruded into a sealed chamber which may be subjected to pressure variation such as a vacuum with the controlled shaping of the plastic being obtained by power driven rolls within the chamber downstream of the die. Because of the harsh environmental conditions within the chamber it is desirable that the shaping or forming rolls be driven by an externally powered source which will therefore be not subject to the pressure, vacuum, or other deliterious conditions found within the chamber. Moreover, because of the external position of the drive with regard to the chamber, the entire system need not then be shut down in order to open the chamber and make the required adjustments or repairs. The chamber is preferably the upper end of a barometric leg into which the extrudate passes. The upper end of the chamber is closed by one or more bulkheads which are movable toward and away from the upper end of the chamber. The present invention utilizes DC drive motors on the exterior of the bulkheads and of course the chamber to drive the shaping rolls which are downstream of the die. With this arrangement, both torque and speed may be closely controlled and of course the chamber does not require to be opened to make adjustments, replacements or repairs to the power system.

    • An apparatus is provided for forming, shaping and surface finishing a foam extrudate as it expands and passes from an extrusion die to obtain, in particular, foam or cellular bodies having a substantial thickness in relation to their width. The apparatus comprises opposed extrudate shaping members located on opposite sides of the die orifice of the extrusion die and extending immediately downstream therefrom. The upstream end of each shaping member is hingedly supported adjacent and preferably slightly upstream from the die orifice, and the hinged supports at the upstream ends of the shaping members are uniformly adjustable towards and away from the central transversely extending plane of the extrusion die. The downstream end of each shaping member is hinged to a respective conveyor or surface finishing member of a conveyor or surface finishing assembly. The conveyor or surface finishing members each include a moving belt backed by relatively large area plates, and together form therebetween a downstream continuation of the passageway formed between the shaping members. One of the conveyors is air balanced or floated at its upstream and downstream ends by piston-cylinder assemblies and urged against the extrudate at controlled pressure. The other conveyor is adjustably yet fixedly secured at its upstream and downstream ends.

    • Method for producing large size, low density, elongated thermoplastic cellular bodies comprising the steps of forming a mixture of a thermoplastic polymer and a blowing agent dissolved therein under pressure and at a temperature at which the viscosity of the mixture is sufficient to retain the blowing agent when the mixture is allowed to expand, extruding said mixture into a holding zone under conditions that prevent said mixture from foaming, the holding zone having an outlet die orifice opening into a zone of lower pressure and temperature at which said mixture foams and an openable gate closing the die orifice; periodically opening said gate and substantially concurrently applying mechanical pressure by a movable ram on the mixture, preferably while scraping the sides of the holding zone with said ram, to eject the mixture from the holding zone through the die orifice at a rate in excess of that at which substantial foaming in the die orifice occurs and less than that at which substantial irregularities in the cross-sectional area or shape of the cellular body occurs; and permitting the ejected mixture to expand unrestrained in at least one dimension to produce the elongated thermoplastic cellular body. Apparatus for producing elongated thermoplastic cellular bodies comprising an extruder for feeding a mixture of thermoplastic polymer and plasticizing blowing agent at a temperature suitable for producing a cellular body when the mixture is subjected to lower pressure; an expandable holding chamber receiving said mixture from the extruder and maintaining the mixture in a molten state at a pressure above the foaming pressure thereof, ram means for ejecting the mixture out of the chamber; a die having an orifice, preferably in line with the ram means, through which the mixture is ejected by operation of the ram means, and gate means contacting the exterior surface of the die for closing and sealing the die orifice while the holding chamber is being filled.
