    • A panel (14) for an overhead sectional door (10) offers increased performance and economy by optimizing the panel skin (38, 42, 50, 52). The upper and lower structural rail areas (46, 48) which typically mate with corresponding lower and upper rails (48, 46) of an adjacent panel (14) have thicker skin (38, 42, 50, 52). The non-structural areas or the front face of the panel (14) in one embodiment has a thinner skin (38, 42) which is typically embossed with a wood grain or other pattern. The structural rail areas (46, 48) which have the thicker skin (50, 52) add rigidity and resistance to deflection from wind loads and similar dynamic forces. The overhead door panel (14) with differing performance characteristics for specific portions of the skin (38, 42, 50, 52) may be utilized with a variety of rail configurations (46, 48) such as a lap joint, tongue and groove joint, and convex/concave joint between adjacent panels (14). In another aspect, a specific bottom rail section (48) using the variable thickness concept avoids the need for an astragal retainer thereby providing a cost savings while offering structural and strength benefits.

    • An overhead door (10) and associated mating panels (14) includes a number of hinges to pivotally couple adjacent overhead door panels (14). The pocket provides a recess for the terminal ends of the hinge legs (58) of the upper and lower hinge leaves.     • An overhead door (10) and associated mating panels (14) include enhanced wear surfaces and protection against the intrusion of climatic elements or the like in the form of a combined weather seal, light block and wear insert (12) on the upper and/or lower edges (16, 18) of the mating adjacent door panels (14). The wear surfaces are utilized during the opening and closing of the door (10) so that frictional interaction or rubbing between the mating edges (16, 18) is minimized to reduce wear and damage to the panels (14) over the service life of the door (10). Additionally, the wear insert portion (58, 60) reduces a gap (50) between the mating edges (16, 18) of the adjacent panels (14) to provide enhanced protection without requiring increased roll forming tolerances on the panel manufacturing process. Moreover, the invention includes upright projecting weather seal (64) and light blocking portions (66) that are positioned in a gap formed at the juncture of the mating panels. When the door (10) is closed, the weather seal and light blocking portions (64, 66) are deflected. The weather seal (64) provides a climatic barrier as well as inhibiting the passage of foreign material between the mated panels (14) and the light block (66) inhibits light from passing between the mated panels (14).

    • A hinge assembly 20 pivotally couples adjacent panels 14 together in an overhead sectional door 10. The panels 14 include stiles 38 between each lateral end of the panel 14 to which the hinge assemblies are attached. The hinge assembly 20 includes an upper hinge leaf 70 on an upper panel with a pair of spaced generally parallel flanges 90 which span the juncture between the upper and lower panels. The hinge assembly 20 also includes a lower hinge leaf 72 with a pair of flanges 90 projecting generally parallel to each other. The lower hinge leaf is mounted to one of the stiles 38 of the lower panel and each flange includes a pivot axis hole near a terminal end thereof for alignment with a pivot axis hole in one of the flanges 90 of the upper leaf 70. The stile 38 includes a pair of spaced, parallel sidewalls and a notch, depression or recess 60 is on each sidewall. The recesses 60 provide a seat for the respective flanges 90 of the hinge leaves 70, 72 and clearance between the sidewall of the stile 38 and any adjacent components. A rivet or similar pivotal connector device is seated within the pivot axis holes 112 on each side of the hinge 20.
