    • An injection molding machine for forming a multi-layer plastic article by over molding where the second layer of the article includes a portion having a different geometrical profile than the first. The injection mold machine comprises an array of one or more cores which engage arrays of one or more first cavity and arrays of one or more composite cavities. Each composite cavity is formed from the combination of a second cavity and a cavity extension which carries at least a portion of the different geometrical profile. In one embodiment, the cavity extension comprises a pair of cavity portions which are mounted adjacent the core to laterally moveable slides on a movable platen. In another embodiment, the cavity extension is a single element which is moved between a disengaged position wherein the core can be inserted into the first cavity and an engaged position wherein the core is inserted into the composite cavity.

    • A method of injection molding an over-molded article in which a cavity extension associated with a core is first moved to a disengaged position and the core is inserted into a first cavity having a defined volume in a first geometrical configuration. A first injection operation is performed into the first cavity to form a first layer of the article. The core is then removed from the first cavity with the first layer of the article on the core. The cavity extension is moved to an engagement position and the core and first layer are inserted into a second cavity. The second cavity and the cavity extension engage to form a composite cavity having a larger volume than the defined volume and define a second geometrical configuration. A second injection operation is performed into the composite cavity to over-mold the first layer to form the article. The core and cavity extension are separated from the second cavity to remove the article therefrom. The second cavity extension is moved relative to the core to remove the article from the core.

    • A failsafe device, or pressure relief mechanism, for a shooting pot actuator in an injection molding machine. The shooting pot actuator has a multiple pusher rods mounted on one, or more, plates. Moving the plate holding the pusher rods depresses the shooting pot injection pistons and injects molten material into a number of mold cavities. To avoid damage to the machine from the pusher rods if an injection piston seizes, a failsafe device is used to mount the pusher rods to the plates. A shearing member is interposed, or sandwiched, between first and second apertures. Typically, the shearing member is a plate that, in normal operating conditions, blocks rearward movement of the pusher rod. However, when a predetermined shear force is applied to the shear plate, the shearing member shears and the pusher rod retracts within the channel, thereby alleviating the pressure. The failsafe device can be paired with a seizure detection system, using a laser beam, that detects piston and valve gate seizure, and provides appropriate notification or control signals.

    • An edge-gated injection molding apparatus includes a first, rear-mounted nozzle that is coupled to a manifold for receiving a melt stream therefrom. A second, front-mounted nozzle is coupled to the first nozzle by a nozzle link that is provided between the first and second nozzles. A plurality of gate seals are coupled to a forward end of the second nozzle. The gate seals receive melt from a plurality of melt passages and deliver the melt to a plurality of mold cavities through respective gates. The second nozzle is slidably removable from the first nozzle via the nozzle link to facilitate repair or replacement of the gate seals.

    • An injection molding apparatus comprises a first sprue bar element having a first sprue channel for receiving a melt stream of moldable material under pressure. A second sprue bar element has a second sprue channel for selectively receiving the melt stream from the first sprue channel. A manifold has a manifold channel for receiving the melt stream from the second sprue channel and delivering the melt stream to a nozzle channel of a nozzle. A mold cavity receives the melt stream from the nozzle. The nozzle channel communicates with the mold cavity through a mold gate. A first gate assembly is coupled to an outlet of the first sprue bar element for selectively restricting the flow of the melt stream from the first sprue channel. The first gate assembly is movable to restrict the flow when the flow of the melt stream between the first sprue channel and the second sprue channel is interrupted.
