    • A method of attaching an ink-jet printhead assembly to the headland region of an ink-jet pen cartridge. The cartridge includes a frame structure fabricated of a rigid plastic frame member formed of a first plastic material and a polymeric second material molded to the frame member. A headland region is defined at the tip of a snout region of the cartridge. The second plastic material forms a compliant beam at the headland region. The printhead assembly includes a dielectric layer and a printhead die. The printhead assembly is attached to the headland region after alignment by attaching the dielectric layer of the assembly to the compliant beam formed by the second plastic material. As the pen is subjected to temperature extremes, and the first plastic material expands or shrinks more than the cover layer and flexible interconnection circuit materials, the compliant beam flexes, reducing stresses which can lead to pen failures.

The printhead assembly is attached to the support structure after alignment by heatstaking the printhead assembly to the second plastic material defining the support structure. For an edge-fed printhead secured to a back surface of a flexible polymer tape, the support structure is a racetrack extending from a surface of the headland region, to which the back surface of the tape is heat staked. For a center-fed printhead die, the support structure is a pedestal surrounding the standpipe, to which the die is bonded by melting and reflowing the pedestal material.

    • A method of attaching a flexible interconnection circuit assembly to an ink-jet pen cartridge. The cartridge includes a frame structure fabricated of a rigid plastic frame member formed of a first plastic material and a polymeric second material molded to the frame member. A headland region is defined at the tip of a snout region of the cartridge. An ink reservoir is connected through a standpipe defined by the rigid frame material with the headland region. The second plastic material coats the headland region, and portions of flap and tab sides of the snout regions. The interconnection circuit assembly includes a thermoplastic cover layer, a flexible tab circuit and a printhead die and orifice plate affixed to the tab circuit. The interconnection assembly is attached to the headland region after alignment by heatstaking the polymeric second plastic material covering cheek areas of the headland region and areas of the flap and tab sides of the snout region to corresponding areas of the cover layer of the assembly. This results in a strong chemical bond securing the flexible interconnection circuit to the cartridge.

    • In one embodiment, a metal restraining element is used to reduce thermal expansion/contraction stress between a nozzle member and a print cartridge body. In a preferred embodiment, a nozzle member containing an array of orifices has a substrate, having heater elements formed thereon, affixed to a back surface of the nozzle member. The back surface of the nozzle member extends beyond the outer edges of the substrate. Ink is supplied from an ink reservoir within a print cartridge body to the orifices by a fluid channel within a barrier layer between the nozzle member and the substrate. The nozzle member is adhesively sealed with respect to the print cartridge body by forming an ink seal circumscribing the substrate, between the back surface of the nozzle member and the body. A metal restraining element, in the form of bolts or an insert, is affixed to the print cartridge body in the vicinity of the nozzle member to limit the thermal expansion of the body in a first direction when the print cartridge is heated during manufacturing or storage. This prevents delamination of the nozzle member from the barrier layer when the body and nozzle member cool after being heated.

    • An ink jet printer includes a movable carriage supported above an ink-receiving medium by a rail defining a carriage axis, with a cartridge holder mounted on said carriage having a plurality of cartridge compartments each receiving a respective thermal ink jet printer cartridge. Each cartridge is provided with three datum surfaces located on the perimeter of a sidewall of the cartridge, and sufficiently spaced apart from each other and from the center of gravity of the cartridge to provide accurate and stable alignment. More particularly, the nozzle plate of the cartridge is attached to a lower surface of snout portion such that the Y axis of the nozzle plate is substantially parallel to the first sidewall, with the first and second datum surfaces at the front and rear of a lower end of the ink reservoir portion straddling the snout and the third datum surface at an upper end of the ink reservoir portion. At least the first and second datum surfaces are spaced from the Y axis within a predetermined tolerance by a first predetermined spacing. The cartridge is also provided with a forwardly facing fourth datum surface on a lower end of the ink reservoir portion in front of the snout portion, and with a downwardly facing fifth datum surface on the perimeter wall of the ink reservoir portion adjacent the fourth datum surface and above said snout portion, so as to establish a pivot axis above and in front of the snout, and with a rearwardly facing sixth datum surface on an upper end of the ink reservoir portion of said perimeter wall. The fourth datum surface is spaced from the X axis of the nozzle plate within a predetermined tolerance, while the locations of the fifth datum surface (which is used to determine the spacing of the nozzle to the print medium) and the sixth datum surfaces (which is used to determine angular orientation of the cartridge about the pivot point) are somewhat less critical.
