    • A method is provided for forming a one-piece sheet metal toothed wheel including a central sheet metal wall of predetermined thickness and a series of integral teeth on the periphery of the central wall.The method comprises a combination of steps the initial one is cold-forming a circular piece of sheet metal into a preform having an outer annular section of generally uniform cross-sectional configuration and an integral sheet metal central wall.The next step is rotating (1) the rotary holding unit with the preform secured thereto about the preform axis, and (2) the tooth-forming tool unit about the rotational axis thereof in a predetermined rotational relation wherein the axes are parallel and the rotational speeds are synchronized. The third step is performed while the rotary holding unit with the preform secured thereto and the tooth-forming tool unit are in the predetermined rotational relation, effecting a relative movement between the units and the axes thereof in a direction toward one another to engage the tooth-forming periphery of the tooth-forming tool unit in cooperating metal-deforming relation until the sheet metal of the outer portion of the annular section is cold-formed into a series of initially-formed teeth, peripheries of the series of initially-formed teeth being cold-formed by rolling contact with the tooth-forming periphery of the tooth-forming tool unit. Each of the initially-formed teeth has a pair of oppositely disposed operative surfaces defined between a crest portion and a trough portion. The final step is to form the series of integral teeth by removing material from the pair of operative surfaces.

    • A method of forming a toothed wheel comprising the steps of cold-forming a circular piece of sheet metal of predetermined thickness into a preform, rotating (1) a rotary holding unit with the preform secured thereto about the preform axis and with a control surface of the holding unit underlying at least a portion of an annular section of the preform and (2) a tooth-forming tool unit in a predetermined rotational relation wherein the axes of rotation are parallel and the rotational speeds are synchronized, and while in the predetermined rotational relation affecting a relative movement between the units and the axes thereof in a direction toward one another to engage a tooth-forming periphery of the tooth-forming tool unit in cooperating metal-deforming relation with the annular section inwardly of the exterior periphery thereof until the sheet metal of the annular section is cold-formed into the series of teeth, the peripheries of which are cold-formed by rolling contact with the tooth-forming periphery of the tooth-forming tool unit and portions of the sides of which are smooth and cold-formed by contact with smooth tooth-side forming surfaces so that an amount of sheet metal which would otherwise uncontrollably flow axially outwardly of the smooth tooth-side forming surfaces is concentrated within the teeth and/or the radially inward back-up therefor and the toothed wheel made thereby.

    • A cold-formed ring gear is made from a relatively thin circular metal body, the outer peripheral edge of which is preformed to define a radially inwardly opening U-shaped channel in the outer surface of which the gear tooth pattern is subsequentially cold rolled using a known method and tooling. The unique preformed plate body obviates the need for a grooved interior supporting mandrel and results in a toothed rim of substantially enhanced strength and rigidity. The gear tooth pattern which is cold rolled in the preform provides tooth faces of substantially enhanced width and depth relative to the width and thickness of the base material from which they are formed. All of the other known advantages of cold formed teeth, as opposed to conventional cut teeth, are also realized.

    • In pressure forming splines or teeth in the sleeve of a clutch hub and the like, a rotatable toothed mandrel and a pair of sliding toothed racks are offset relative to one another such that when the sleeve of the clutch hub blank is placed on the mandrel, a ring-shaped lip portion of the sleeve adjacent the open sleeve end is not intermeshed between the mandrel teeth and rack teeth and thus is not splined and such that a transition region between the cylindrical oil seal surface and the sleeve is splined. The clutch hub thus includes splines on the sleeve terminating short of the open sleeve end in an unsplined ring-shaped lip portion and extending at the other end contiguous with splines formed in the transition region between the oil seal surface and sleeve. A clutch hub can thereby be manufactured having, in combination, a longitudinal tooth taper (bellmouth) within required close tolerances, e.g., within 0.010 inch, preferably within 0.005 inch, and an oil seal surface with roundness within required close tolerances, e.g., within 0.005 inch.
