    • A joint between one or more structural members (20,22) and an associated method are provided. The joint includes a friction stir welded joint or other connection between faying surfaces of the members, and an exothermically reacted sealant (28) disposed in an interface defined by the faying surfaces. The exothermic reaction of the sealant in the interface can be initiated before, during, or after joining the structural members such that the sealant at least partially seals the interface. The sealant can fill the spaces between the structural members to prevent the entry of chemicals, moisture, debris, and other substances, thereby reducing the likelihood of corrosion of the joint or structural members at the interface. Further, the sealant can form a bond with the structural members, thereby increasing the strength of the connection between the members.

    • Exothermic reaction mixtures are electrically ignited with a low cost foil strip of two conductive strips separated by a layer of insulation. One or more holes are formed in the ignitor to create shaped spark plasma on one side and a venting plasma on the opposite side of the hole. The spark with low energy requirements is sufficient to ignite exothermic reactions for welding, casting and other uses. The ignitor may be part of reusable crucibles and molds, or expendable packages, containers, and molds, or smaller squibs for igniting larger charges. The ignitor may be immersed in or substantially adjacent the charge of exothermic material. The spark forming hole or holes is made and shaped by a punch in a simple and low cost manner. The ignitor eliminates the need for starting powders or materials and flint gun ignitors.

    • A single use mold system for joining by welding conductors such as cables or laminate to each other and to other parts such as a rod, laminate or steel frames. The mold includes a refractory body forming a weld chamber. Exothermic welding material in a crucible above forms molten metal which drops into the weld chamber through a tap hole or open top. The mold includes sleeving passages formed by metal guide sleeves extending upwardly at an angle from horizontal to a position above the level of molten metal forming the weld. In this manner, the molten metal is contained within the weld cavity of the mold without packing, adapter sleeves or shims. The guides may extend upwardly at an angle from the weld chamber, or as a V with two symmetrical guides. The guide sleeves in some forms may be in the form of coil springs. The sleeve may also have a flared outer end which seats on and in lateral extensions of the mold facilitating the positioning and retention of the sleeves, as well as the insertion of parts to be welded. The inside diameters of the guides are larger than normal passages and accordingly accommodate a wide variety of cable sizes without interference with or abrasion of the sleeving passages. This enables one mold to accommodate more sizes, avoids the use of packing, adapter sleeves or shims, and maintains the weld chamber well vented. The mold weld chamber may contain an opening which is closed by an object such as the rod, frame or laminate to which the conductors are welded.
