    • A solid state motor starter, commonly referred to as a soft starter, is constructed in a manner to be easily manufacturable while at the same time combining all the required components in a relatively small package. A solid state power switch is clamped between a pair of bus bars in an offset manner to accommodate a discrete switching relay mounted in an inverted manner between the line input and the bus bar in communication with the load outputs. When in a motor run mode, current is shunted away from the solid state power switching device and through the switching relay, a substantially linear current path is achieved to reduce power loss and heat buildup. The arrangement allows for a heat sink mounted to one of the bus bars with adequate spacing between the heat sink and the discrete relay for insertion of a cooling fan. Current sensing is achieved with a Hall effect sensor mounted to the bus bar in a small current sensing region that is created by having a pair of slots in the bus bar to direct current. A pair of magnetic pins extend perpendicular from the bus bar to create the magnetic flux for the Hall effect sensor to sense current flow through the current sensing region. The Hall effect sensor circuit board also contains a thermistor which is mounted with adequate insulation yet in thermal communication with the bus bar.

    • A motor overload coil control is disclosed for use in a motor starter/relay contactor. The control includes an 8-bit, 8-pin microcontroller that together with an I/O reduction circuit, is capable of functioning 13 I/O's with only 5 I/O pins on the microcontroller. Three remote signals are prioritized and reduced on one input line to the microcontroller. The control includes three-phase current measurement from three Hall effect current sensors positioned one on each leg. The system includes current integration to provide a single current input to the microcontroller. A full load amperage (FLA) adjustment allows use on a wide range of motors. The microcontroller uses the FLA adjustment and the current signal to find an appropriate I2t value for real-time monitoring of the operating temperature of the motor. A status indicator is provided having an LED output to show the status of the system and indicate the motor temperature, when appropriate. After the coil is initially pulled in, the microcontroller generates a PWM signal to keep the appropriate coil pulled in with reduced power. The system includes an internal 24 VDC sensor to ensure proper DC voltage level, and to adjust the PWM for variances in voltage levels. Pushbutton test and reset switches are provided, as well as a solid state remote reset.

    • A fixture is provided for facilitating the fabrication of a motor controller of the type including a power substrate module and a control circuit board mounted to and electrically coupled to the power substrate module via a plurality of conductors. The fixture is preferably a ring-like structure made of epoxy-fiberglass laminate. Apertures for engaging and holding the conductors are provided in the fixture at locations corresponding to conducting pads on the power substrate module. For fabrication, the power substrate module and the fixture are preformed and solder is disposed on the conducting pads of the module. During fabrication, the conductors are inserted into the apertures in the fixture and the fixture and conductors are positioned over the preformed power substrate module to bring the conductors into contact with the conducting pads. The fixture and power substrate module are then passed through a reflow oven to melt the solder and complete the connection of the conductors to the module. The fixture is left in place and connections to the conductors, such as by installing a control circuit board, may be completed in subsequent process or assembly steps.

    • A controller for driving an electric motor includes a rectifying circuit for converting AC power from a source to DC power, an inverting circuit coupled to the rectifying circuit via a DC bus for converting the DC power to controlled AC power in response to control signals and control circuitry for generating control signals for driving the inverting circuit in accordance with a preset control routine. The rectifying and inverting circuits are included in a power substrate module, while the control circuitry is included on a control circuit board separate from the power substrate module. The control circuit board is coupled to the power substrate module via a plurality of conducting pins and the controller circuitry is housed in an enclosure. A plurality of terminal conductors are supported on the control circuit board for transmitting power to and from the power substrate module via the conducting pins through the control circuit board. The terminal conductors terminate outside the enclosure for ready access and connection to phase conductors from the source and to the motor.
