    • A structural prototype of the component part is made by first creating a model of the part which is of cured resin and has a network of interconnected supporting members defining the shape of the part and leaving channels between the supporting members to drain away uncured resin from the model. A hardenable structural material is infiltrated into the channels of the model and cured so that the resin model has become reinforced to provide a structural model of the component part. The hardenable structural material may be a mixture of powdered graphite and resin which is cured by heat. The heat may be sufficient to both cure the hardenable structure material and burn away the cured resin of the model so that the component part is then comprised of the hardened structural material having a network of channels therein where the cured resin of the model has been burned away. The model can then be further strengthened by filling the network of channels with a suitable hardenable material. The method can also be used to make a mold to be used in making a molded component.

    • Gas transmission plugs are placed in a supporting strip portion in plastics injection mold tooling so that an appropriate gas assist injection location can be readily selected, and mated, with a gas injection nozzle thereby eliminating the requirement for pre-drilling mold tooling with gas injection points and removing the tooling from the press so that a gas injection nozzle can be installed relative to the selected injection location. The plugs can be made from porous metal or ceramic with pores that are so small that plastics cannot enter the plug to cause pore clogging. Also, linear gas transmitting passages can be laser beam drilled through plugs of steel or other material with diameters that are sufficiently minute to prevent entry of plastics melt and resultant clogging.

    • A gas injector having a retractable nozzle with linear gas feed passage therethrough for a gas assist plastics injection molding machine. The injector interfaces with the injection molding tool and has a nozzle with a tip that, in a forward position, protrudes through a port therein leading into the tool cavity or a runner system leading into the cavity for gas injection during molding. The nozzle tip is connected by a nozzle body to a base that is operatively mounted in an actuator housing. The base is connected to an in-line gas routing extension of the nozzle that projects through the outer cover of the housing. The extension is coaxial with an internal spring that seats on the base and holds the nozzle tip in a gas injection position resisting the force of plastics injection pressure. The base connected nozzle is retracted by combined flux fields of an electromagnet and a permanent magnet mounted within the housing while compressively loading the spring enhancing gas release from the cavity tool separation and subsequent ejection of molded part. The electromagnet is then deenergized since the permanent magnet has a sufficient magnetic force field to, hold the base and the attached nozzle in the retracted position. For return to the gas injection position, the electromagnet is again energized but with the current supplied thereto reversed so flux field of the electromagnet is reversed to negate flux field of the permanent magnet allowing the spring to return the nozzle to the forward position.

    • A vehicle door assembly has a framed door and a window which is movable between open and closed positions. The window is biased outwardly toward an outer flange on the framed door by a first seal and is guided via pin guides secured to its side lower end by guide channels which include outwardly curved upper guide track sections which are supported for limited movement relative to the stationary lower guide tracks. The upper curved guide track sections are movable by the pin guides as the window approaches its closed position so the window will be substantiallly flush on all four sides with the door frame and outer door panel and thus this flushness is achieved irrespective of the tolerance variatons in the height of the frame and window.
