    • A portable inertia welder is mounted in a housing so as to afford both axial and rotational movement of a shaft with flywheel weights. Rotational motion is provided by a motor affixed to the drive shaft while axial motion is provided by means of a hydraulic housing mounted around said shaft. A chuck mounted to the shaft holds a first workpiece for rotational and axial displacement. Holding devices such as vacuum cups secure the welder to a second workpiece. A flash cutting tool and an appurtenance with a flash trap, welding flats, and an internally threaded bore are described.

    • The method comprises introducing a tip of a solid phase welding tool between adjacent surfaces of a crack formed in an aircraft skin. The tool is then operated to produce a friction stir weld so as to weld the adjacent surfaces together and thereby repair the crack. Apparatus for performing the method comprises a base having carriage thereon, the arm being pivotally mounted on the carriage and supporting the friction stir welding tool. The position of an arm can be adjusted by a screw which drives the rotating tip of friction stir welding tool into the crack to be repaired. The carriage is then moved along the base to draw the tip along the crack. The apparatus is portable and is particularly useful for repairing a cracked skin on an aircraft.

    • A friction stir welding tool includes a friction stir welding head having a probe and spindle rotatably mounted at a first end. A support supports the stir welding head between the first end and a second end for movement about a pitch axis. A pitch actuator includes an elongated arm coupled to the stir welding head at a point longitudinally spaced from pitch axis to overcome the relatively large forces exerted at the probe. A turntable supports the stir welding head for movement about a yaw axis. A yaw actuator includes an elongated arm coupled to the turntable laterally spaced from the yaw axis, to overcome the relatively large forces exerted at the probe. A controller maintains an angle of attack of the probe with respect to direction of travel of the probe along the work piece.

    • A method of solid state welding for joining metal parts having opposed planar and parallel surfaces which includes quickly heating the opposed surfaces of the metal parts with a high frequency induction heater to the hot working temperature of the metal parts in a non-oxidizing atmosphere, continuously moving at least one of the parts relative to the other part generally parallel to the parallel surfaces of the parts, and quickly bringing the opposed surfaces of the parts together with an axial force approximately equal to the conventional friction welding forging force while continuing the relative motion of the parts until the absorbed kinetic energy is approximately equal to ten percent of the energy input required by conventional friction welding. The resultant weld is of a quality equal to or greater than normal friction welding but has a much smaller volume of flash and requires significantly less kinetic energy than conventional friction welding and is performed at rotational velocities well below the normal critical surface velocity of friction welding. The welded metal part includes a generally planar flash extending radially from the inner section of the opposed planar welded surfaces having a volume corresponding to a combined loss of length of less than 0.2 axial inches per inch of wall thickness. Thus, the disclosed solid state welding method is substantially more efficient than prior friction or other welding methods and results in an improved product.
