    • Electrodes are disclosed for use in a non-contact initiation plasma arc torch, the electrodes including an electrode body having a distal end opposing the outlet of the nozzle and a tapered section adjacent the distal end configured so that the electrode diameter decreases in the direction of the distal end. The electrode tapered section includes at least one discontinuity forming an edge, the edge being disposed as so to have an included angle of no greater than about 90 degrees. The configuration of the edge provides a localized enhancement of electrical field during non-contact initiation of a pilot arc using the electrode. The discontinuity and edge can be formed in various ways. Related torch designs including nozzles are disclosed.

    • A system and method for forming an arc between an electrode and a workpiece is disclosed. The present invention includes a method of initiating an arc that includes comparing voltage across output terminals of a stick welder to a voltage threshold, and if the voltage across the output terminals is less than the voltage threshold, increasing the voltage across the output terminals to an arc formation OCV. The output voltage of the stick welder will be driven to a lower OCV if an arc is not formed between an electrode and a workpiece within a given period of time.

    • A microprocessor-controlled are welding power supply is disclosed. A silicon controlled rectifier ("SCR") bank is used to generate a direct current arc welding current under program control. Positive synchronization is provided by the microprocessor using a phase locked loop and a polarity detector, so that the gating signals applied to the SCRs are correctly timed. Optimum tradeoffs between hardware and software are accomplished by using look up tables to store correction factors that can be quickly accessed during execution, and by using timers as smart interface chips to fire the SCRs at the same angle during each cycle until changed or updated by the microprocessor. The arc welding power supply is capable of operating in a constant current or constant voltage mode without rewiring the circuit.
