    • The present invention is directed to a novel high temperature polymerization process operating at high pressures for producing a polymer. The process includes conveying hybrid reactor mixtures, which include one or more hybrid reactor monomers and one or more hybrid reactor initiators to one or more hybrid reactors. The hybrid reactors are maintained at effective hybrid polymerization temperatures and sub-reflux polymerization gage pressures to cause polymerization of a portion of the hybrid reactor monomers into the polymer. The process further includes conveying hybrid reactor contents from the hybrid reactors to one or more batch reactors maintained at effective batch polymerization temperatures and reflux polymerization pressures to cause polymerization of a remaining portion of the hybrid reactor monomers into the polymer. The hybrid reactors are smaller in volume than the batch reactors. By utilizing the hybrid/batch reactor combination, the process of the present invention can be operated under safe working conditions. The process of the present invention also allows control of the polydispersity and molecular weight of the resulting polymers. As a result, the polymers made therefrom can be used as binders in compositions, such as coating compositions used in the automotive refinish and OEM applications having desired coating properties. The present invention is also directed to a polymerization system used in the process of the present invention.

    • The present invention is directed to a thermally initiated polymerization process. The process provides for heating in a reactor a reaction mixture comprising one or more acrylate monomers to a polymerization temperature ranging from 120°C to 500°C, and polymerizing the reaction mixture into a polymer. Applicants made an unexpected discovery that acrylate monomers can be used as thermal initiators, which makes the process more economical than conventional thermally initiated polymerization processes. The reaction mixture can also include non-acrylate monomers. Several novel steps are also disclosed to control the molecular weight and the polydispersity of the resulting polymer are also disclosed. The polymers made by the low cost process of the present invention have wide application, such as in automotive OEM and refinish coating compositions.

    • The method of present invention and the device used therein is directed for characterizing unknown metallic flakes present in an existing coating on a substrate such that a matching metallic paint composition can be formulated and applied over the substrate to produce a metallic coating having characteristics, such as flop, that match the existing coating. The method includes directing a beam of light at a preset intensity towards a target portion of a target coating; directing a reflection of the portion to a photosensitive surface to capture a target image of the target portion; measuring characteristics of the unknown metallic flakes in the target image at said preset intensity; correlating the characteristics of the unknown metallic flakes in the target image to stored characteristics of known metallic flakes at that preset intensity to identify one or more the known metal flakes that match the characteristics of the unknown metallic flakes; and displaying the identified one or more known metal flakes that match the characteristics of the unknown metallic flakes. Once the characteristics are known, a formulator can then formulate a metallic paint that can be applied over the surface of a substrate, such as a repaired autobody, to produce a metallic coating that matches the remainder of the autobody.

    • The present invention relates to a process for producing substantially rounded thermosetting or thermoplastic polymer particles and also to a device used therefor. The process includes forming a mixture of polymer pellets with at least one surfactant in an aqueous medium, rapidly melting the polymer pellets under plug flow and plug free heating conditions, shearing the melted pellets into the polymer particles, and rapidly cooling the polymer particles under plug free cooling conditions. Thermosetting particles can include a blend of thermosetting polymers and crosslinking agents. The device provides for plug free conditions to ensure high production rates with substantially no clogging in the polymer conveying and polymer shearing means used in the device. The plug flow conditions ensure more uniform and predictable shearing conditions, since the polymer pellets under the plug flow condition results in substantially no pellet to pellet variation in the pellet temperature. As a result, the coatings resulting form the use of these polymer particles have predictable and uniform powder coating properties. The process produces aqueous polymer particle slurry, which if desired, may be converted into polymer powder by removing water. The polymer particles are particularly suited for powder coatings in automotive OEM and refinish applications, and industrial coatings.
