    • An improved electro-hydraulic brake system (10) having features for improving the pedal feel of the system, while further having design features which contribute to the economy of manufacture of certain components of the system. The system provides for an electrically powered normal source (42) of pressurized hydraulic brake fluid, and a manually powered backup source (12) of pressurized hydraulic brake fluid to the vehicle brakes in the event of failure of the normal source. During normal braking, fluid from the backup source is redirected from the vehicle brakes to a pedal simulator. The pedal simulator (26) preferably includes arrangements of spring loaded pistons, expansion volumes, and damping orifices, together with valves selectively controlling the flow of fluid to and from the pedal simulator which provides for an improved pedal feel during vehicle braking. The brake system of the invention further includes a relatively low cost fluid separator unit which is provided which prevents intermixing of pressurized fluid between the backup source and the normal source. The fluid separator unit acts to permit the normal source to act upon the hydraulic brake fluid to the backup source to operate the vehicle brakes. The fluid separator unit is preferably embodied as a piston having two working faces, each of the same diameter.

The switchable orifice control valve, having a valve body, a stationary member, a movable member and a solenoid coil actuated armature. The switchable orifice control valve (22) has a normally open state, a closed state and a third state during an anti-lock mode of operation. In the third state the brake fluid from the master brake cylinder to the brake assembly flows through a calibrated re-apply orifice (38) which controls the rate at which the pressure of the fluid being applied to the brake assembly is increased at a predetermined rate. The switchable orifice control valve is held in the third state by a pressure differential orifice between the input and output ports of the switchable orifice control valve.

    • A method of producing a rotatable brake component and bearing assembly (60) is disclosed wherein the brake friction surface (40a, 42a) of the brake component is oriented in a predetermined relationship relative to an inner race (54, 56) of a bearing unit (50). The brake component and bearing assembly (60) is then supported on a machining apparatus (70, 72) by the inner race (54, 56) of the bearing unit (50). Using the machining apparatus (70, 72), the brake friction surface (40a, 42a) is machined whereby the brake friction surface (40a, 42a) is oriented in a predetermined relationship relative to the inner race (54, 56) of the bearing unit (50).

    • A copy valve (10) for an anti-lock brake system. The copy valve (10) has a housing (110, 172) enclosing four chambers (114, 116, 112, 118; 188, 202, 190, 196). A first (114, 188) and fourth (118, 196) chamber of the enclosed four chambers receives pressurized fluid directly from the first and second cylinders of a dual master brake cylinder (18). The third chamber (112, 190) receives the pressure of the (electronically) controlled brake actuator (28) while the second chamber (116) is connected to the uncontrolled brake actuator (36). In one embodiment, a single piston (178) is enclosed in the housing (172) and the first (188) and second (202) chambers are disposed at the opposite ends of the piston (178). The third chamber (190) is formed between a first face (194) of the piston's enlarged collar (179) and the annular recess (177) while the fourth chamber (196) is formed between the opposite face (198) of the piston's enlarged collar (179) and the adjacent face (200) of the housing (172). A throughbore (214) is provided through the piston (178) connecting the first (188) and second (202) chambers. A valve (218, 220) disposed in the throughbore (214) is open when the piston is in the second chamber (202) and closed when the piston is displaced from the second chamber (202). In a preferred embodiment, the pressure reduction is adaptively controlled. The vehicle has a plurality of wheels and each wheel has brake. The method includes increasing brake pressure at a wheel so as to attain a prereduction peak brake pressure, and initiating a pressure reduction mode of operation wherein brake fluid flows from the brake of the wheel. The method also includes restoring the brake pressure at the wheel to the desired brake pressure after termination of the pressure reduction mode of operation without making actual brake pressure measurements.
